The starter leads me to question if perhaps the starter is loose and on an angle striking the flywheel. Is it the correct starter? If not, it could be protruding too far into the housing. Another thought came to mind. How tough would it be to pull the starter, bar the engine over 360, and look for wear marks?

Problem with all of this is-if starter it should be making noise cold, How much endplay on
crankshaft, Does noise decrease depressing clutch?

When I put the new starter on there were no wear marks on the old one or the ring gear I could see. Starter was certainly tight, new one is too.
I agree with Truck Shop, starter noise would be there all the time.
Last shop said the end play on the crank was okay when they changed the clutch and flywheel. I would assume they would have checked for broken or missing bolts on the bell housing and rear of the engine as well but I'm not ruling anything out yet.

I was planning on trying to see if the noise changes when the clutch is depressed, see if I can find something other than the cold or lugging that changes the noise.

I'll post another update when I know more.

Just wondering you replaced starter like for like? Open nose pinion Denso or Closed nose
Delco 28mt?

I have nothing to lose by putting a new lift pump on it, better than a complete rebuild.
I was thinking maybe wrong starter to begin with too. I called Napa, told them I needed a starter for a 12 valve 5.9L and the new one was the same as the old one.

Engine didn't tick for the first 100km or so I drive it after getting it back on the road. It wasn't until rig20230918_162526.jpght after the first new clutch slipped on me that the ticking started.

No change to the noise when depressing and releasing the clutch. Didn't matter if it was in gear or neutral. The only reason the noise changes when you lug it or torque stall against the brakes is the rpm change of the engine itself.

I timed how long it took for the ticking to start when the engine is cold, it's pretty much exactly 30 seconds.
I think the lift pump will be the next thing to try, it does make sense.
I'm curious to see if the guys at the shop tomorrow have any other ideas.

I had to reseal the accessory drive on 8 12V 5.9's-the added weight of air compressor with no rear
support mount will cause them to leak real bad like. All were in Freightliner FL60's-1995's. Plus change
all the cams and lifters because those had never been adjusted in 160,000. But one had a click noise,
inspecting the cams that one had a worn lobe for the lift pump. Anywho once done no more noise.
Valves on a 12V need adjusting ever 75K or the flat tappits will scrub the cam.

They're cool engines for sure. A buddy of mine has a 428 CJ dual quad deal that he just pulled out of his crew cab as he's unfortunately going to put a big block Chevy in it. The 428 just doesn't provide the horsepower that he's looking for but damn they are a cool platform.

Not to mess-up this thread but one of the three 66 Fairlane's I owned. This one I built a 428
for based on a 427, real squirrely. The crazy Ford limited production 64 Fairlane Thunderbolt
was capable of mid 11 second 1/4 mile runs. Sold as 425 hp but in reality 600.

Anybody that's into classic Fords knows of VanCleve Ford in Morton. I grew up right next door to Jim and let me tell you, he had the baddest of the bad dudes!
Pantera, GT350s and 500, 63 1/2 Galaxie with a 427, Boss 302 and 429 cars, you name it he had every single one of the special edition cars that came out etc. He's been gone for over 20 years now and still holds numerous NHRA records.
